Abstract This article demonstrates the integration of in‐line mass spectrometry as a process analytical technology (PAT) tool with model‐based soft sensors in a continuous filtration‐drying carousel system for solid–liquid separation (SLS) of crystal slurries. A hybrid monitoring framework, combining real‐time PAT data and model‐based soft sensors via moving horizon estimation, is used to optimize process parameters and mitigate disturbances. Two disturbance scenarios—variations in critical material attributes and control variable changes—are investigated. The framework successfully monitors process disturbances and adjusts control variables to achieve desired moisture content. Additionally, it provides insights into mass and heat transfer kinetics and, when coupled with a proportional‐integral controller, enables online feedback control for improved process performance. This study highlights the potential of the hybrid framework for enhancing control and optimization in continuous SLS processes.
